Foam inserts crack at sharp cavity corners when density, toolpath radii, or handling stress exceed what the foam can survive. Tight cosmetic cavities often need radii and process changes—not only a harder foam grade.
Inspect the crack pattern
Note whether cracks appear after CNC, during insert packing, or after transit. Photograph corner radii and tool marks on failed parts.
Review density and process
Brittle high-density EVA can crack if internal corners are too sharp. Die-cut layered inserts may nick at fold points; CNC paths may leave stress risers.
Check handling and climate
Cold foam is less forgiving. Rough packing into rigid boxes or over-compression in shippers opens corner cracks that later look like “material defects.”
Apply design fixes
Add minimum radii, revise retention features, change density, or switch process route. Validate with production tooling, not only a soft prototype density.
