How to Avoid Score Cracking on Folding Cartons

Prevent score cracking by specifying board, grain direction, print/coating stack, score geometry, and folding conditions as one system. Cracking usually starts when a brittle surface layer or heavy ink film is stretched over an under-engineered score; changing board GSM alone may not solve it.
Identify the crack pattern
Record whether cracking occurs on the printed outside, inside fold, coated surface, foil area, or only at certain panels. Note fold direction, score location, board lot, temperature, and moisture. This separates surface-film brittleness from grain, scoring, or board-fiber problems.
Choose board for the finish
Board fold endurance varies by fiber composition, coating, caliper, and moisture. Recycled and coated grades can behave differently from a premium sample stock. Select the production board before finalizing special finishes, and do not substitute a grade after artwork approval without new fold trials.
Set grain direction
Where the carton design permits, align critical folds with the board direction that gives the best fold behavior for that grade. Mark grain direction on the dieline and purchase order. A converter cannot reliably preserve it if the requirement is only verbal.
Manage ink and coating build
Heavy solids, dense dark colors, UV coatings, foil, lamination, and soft-touch films can embrittle a fold. Use knockouts or reduced coverage at critical scores when artwork allows. Ask the printer to document ink and coating sequence rather than approving color alone.
Engineer the score
Score rule, channel width, depth, counter material, and make-ready must match caliper and fold style. Too shallow stretches the outer surface; too deep can weaken the panel or expose fibers. Complex reverse folds and auto-bottom structures need separate trials.
Condition and test production samples
Condition blanks at agreed temperature and humidity, then fold multiple times at intended packing speed. Inspect under adequate light and define what counts as visible cracking from the consumer-facing distance. Test both first-off samples and material from the middle of a production run.
